THE IMAGING PROCESS FOR FLEXO PLATES AND SLEEVES
In this series of articles written by CCC, editor of FFF magazine the content has been aimed at topical aspects of the flexo process, stimulating further interest in the lead-up to the IPEX 2002 exhibition in Birmingham, next April. Next year, flexo will be recognised as an individual process through the organiser’s link-up with Converflex @ Ipex in hall 19 at the show.
Whilst flexo has grown to be a process equal to gravure and offset/litho in terms of quality for most packaged products it has to be careful not to price itself out of the market, particularly in the area of prepress. The development of continuous photopolymer printing sleeves (CPPS), where the raw sleeve is digitally imaged and complete processing is carried out by special ‘in the round’ equipment, after which the sleeve (printing forme) is press ready is expensive to produce. However, these additional costs can be compensated in press make-ready and running time.
Other technology incorporating the sleeve is digital seamless sleeves. With this system raw plates are melted on to the sleeve, the edges are melted together and the complete sleeve is then ground down to get the final size. The sleeve is then coated with a laser sensitive mask before the complete sleeve is digitally imaged.
Less sophisticated is the production workflow for plate-on-sleeve, whereby raw digital plates are mounted with tape on to a sleeve and the prepared sleeve is digitally imaged. As with the two previous systems, the imaged sleeves are processed in the round. It has to be said that photopolymer plates in their raw state are expensive when compared to the litho plate. This is one single area of flexo prepress that, if reduced in price, would put flexo way above other processes in plate production cost.

How is the image written to the flexo plate? Here is a comparison and evaluation of the various imaging processes used in flexo platemaking.
Conventional negative film
CNF has been used for many years in the production of photopolymer flexo printing plates. Under vacuum, the film is brought into close contact with the surface of the photopolymer raw material and through its transparent areas, controls the position and size of the image elements created by imaging with UV light.
The photopolymer printing plates commonly used are made of materials that are extremely soft in their raw state, causing them to adhere well to smooth surfaces. To avoid the resulting risk of side lighting effects caused by trapped air when applying the vacuum, the film has to be especially matted on its emulsion side. In addition, it should have a high maximum density of at least 4.5 Dlog, as the relatively long exposure times in photopolymer platemaking would otherwise cause too much UV light to pass through the blackened areas of the negative, resulting in a poorer differentiation between print and non-print areas.
Over the years, film materials based on chemical development have been continuously optimised in small steps by manufacturers, and today have reached quite a high standard. However, with their decline already becoming visible, they are not likely to experience any further enhancement by revolutionary innovations. The only developments to be expected are in the field of thermal film. This material, designed for fully dry processing, is still limited in terms of detail reproduction and resolution, but according to the manufacturers should reach the standard of chemically developed films within the foreseeable future.
What appears to be the most serious problem in imaging flexo plates using film negatives is compensating for what can amount to a considerable degree of dot gain. The necessary reduction of the tone values in the film negative results in a loss of distinguishable tone values in the highlight areas. As a result, the image definition in particular, in this frequently critical area, is insufficient. To solve this problem, among others, the modification procedures described in the following section were developed.
Modified Negative Film
MNF is designed to allow for a more elegant and, at the same, time improved dot gain compensation than is possible solely by using curves in the RIP or prepress system. The aim is to write dots to the plate that are just small as in CTP and at the same time, to keep the range of tonal gradations on the plate as wide as possible.

IL PROCESSO DI CREAZIONE DELLE IMMAGINI PER LASTRE E SLEEVE FLESSOGRAFICHE
I contenuti di questa serie di articoli scritti da CCC, redattore della rivista FFF, si focalizzano su aspetti di attualità riguardanti la flessografia, nell’intento di stimolare ulteriormente l’interesse durante la fase che precede la manifestazione IPEX 2002, che si terrà a Birmingham il prossimo aprile. L’anno venturo la flessografia verrà riconosciuta come processo a sé stante, attraverso i contatti dell’organizzatore con Converflex ad Ipex, nel padiglione 19 della fiera.
Se in termini qualitativi la flessografia si è sviluppata fino a divenire un processo paragonabile alla rotocalcografia e all’offset/litografia, nel caso dei prodotti in confezione completa deve fare attenzione a non praticare prezzi proibitivi che potrebbero escluderla dal mercato, particolarmente nel settore della pre-stampa. Nella realizzazione di una sleeve di stampa rivestita con fotopolimero in continuo (CPPS), sulla sleeve grezza vengono create immagini attraverso un sistema digitale, e l’intero processo viene eseguito da una particolare apparecchiatura “rotante”; a questo punto, la sleeve (forma di stampa) è pronta per la stampa. Questo processo comporta dei costi di produzione molto elevati. Questi costi maggiori possono comunque essere compensati, in quanto i tempi operativi e di approntamento della stampa sono inferiori.
Un’altra tecnologia che prevede l’utilizzo delle sleeve è quella basata sulle sleeve digitali senza giunture. Con questo sistema, le lastre grezze vengono fuse sullo sleeve, i bordi vengono fatti fondere insieme e l’intera sleeve viene quindi frantumata per ottenere la forma definitiva. La sleeve viene poi rivestita con una mascherina sensibile al laser prima che su tutta la sua superficie vengano create immagini attraverso un sistema digitale.
Meno sofisticata è la produzione “workflow” per le lastre collocate sulla sleeve; in questo caso, le lastre digitali grezze vengono montate su una sleeve servendosi di un nastro. Sulla sleeve così preparata vengono create digitalmente delle immagini. Così come nei due sistemi descritti in precedenza, le sleeve su cui sono state create immagini vengono lavorate in rotazione. Occorre precisare che le lastre rivestite con fotopolimero allo stato grezzo sono costose rispetto a quelle litografiche. Ridurre il costo di questa fase del processo di pre-stampa flessografica sarebbe in sé e per sé sufficiente per collocare la flessografia in una posizione di gran lunga avvantaggiata, in termini di costi di produzione delle lastre, rispetto agli altri processi.
Creazione di immagini su una lastra flessografica
In che modo viene trasferita l’immagine su una lastra flessografica? Di seguito troverete un confronto e una valutazione dei vari processi di creazione delle immagini utilizzati nella realizzazione di lastre flessografiche.
Pellicola negativa convenzionale (CNF)
Questo tipo di pellicola viene utilizzato da molti anni nella produzione di lastre di stampa flessografiche, rivestite con fotopolimeri. Sotto vuoto, la pellicola viene portata a stretto contatto con la superficie del materiale grezzo rivestito con fotopolimero e, attraverso le sue zone trasparenti, controlla la posizione e le dimensioni degli elementi dell’immagine creata mediante la luce ultravioletta.
Le lastre di stampa rivestite con fotopolimeri comunemente impiegate sono realizzate in materiali che, allo stato naturale, risultano estremamente morbidi, tanto da far sì che le lastre stesse aderiscano molto bene alle superfici lisce. Per evitare il conseguente rischio di effetti luminosi indesiderati, determinati dall’aria che viene “intrappolata” nell’applicare il vuoto, il lato emulsione della pellicola deve venire efficacemente opacizzato. Inoltre, la sua alta densità massima dovrebbe essere pari ad almeno 4,5 Dlog; diversamente, a causa dei tempi di esposizione relativamente lunghi che il processo di realizzazione delle lastre rivestite con fotopolimeri comporta, una quantità troppo elevata di luce ultravioletta passerebbe attraverso le zone oscurate del negativo e, di conseguenza, si otterrebbe una differenziazione più scarsa fra la aree di stampa e quelle di non stampa.
Nel corso degli anni, passo dopo passo, i materiali delle pellicole destinate ad uno sviluppo di tipo chimico sono stati costantemente ottimizzati dai rispettivi produttori, fino a raggiungere oggi uno standard decisamente elevato. Tuttavia, essi sembrano già essere in una fase di declino, per questo è lecito pensare che, probabilmente, non subiranno ulteriori miglioramenti con l’avvento di innovazioni rivoluzionarie. Gli unici progressi che ci si può attendere riguardano il settore della pellicola termica. Questo materiale, progettato per lavorazioni interamente a secco, presenta ancora dei limiti in termini di riproduzione dei dettagli e di risoluzione; tuttavia, i produttori ritengono che dovrebbe raggiungere il livello delle pellicole sviluppate chimicamente entro un periodo di tempo relativamente breve.
Quello che sembra essere il problema più serio legato alla creazione di immagini su lastre flessografiche utilizzando i negativi delle pellicole è la compensazione del notevole livello di ingrossamento del punto che si può eventualmente raggiungere. L’indispensabile riduzione dei valori tonali nel negativo di una pellicola comporta una perdita di valori tonali distinguibili nelle zone in luce. Di conseguenza, la definizione delle immagini, in particolare in quest’area spesso critica, non è sufficiente. Per risolvere questo problema sono state messe a punto, fra l’altro, le procedure di modifica descritte nel seguente paragrafo.
Pellicola negativa modificata
La pellicola negativa modificata è stata studiata in modo tale da consentire una compensazione dell’ingrossamento del punto, più elegante e allo stesso tempo migliore in termini di tempo, possibile soltanto grazie all’utilizzo di curve nel sistema di pre-stampa o RIP. L’obiettivo consiste nell’incidere sulla lastra dei punti che siano piccoli come nel CTP e, allo stesso tempo, nel mantenere la gamma di gradazioni dei toni sulla lastra sulla maggiore ampiezza possibile.
