Source text - Spanish ABSTRACT El objetivo principal de este trabajo fue comprobar la aplicabilidad y optimizar los parámetros de diseño de un sistema de lechos inundados para conseguir un efluente adecuado que permita verter al alcantarillado municipal el efluente de una industria agroalimentaria de cítricos. Se utilizó arcilla expandida como material soporte. Se probó tanto flujo contracorriente como flujo co-corriente, así como diferentes niveles de aireación. Se concluyó que el flujo co-corriente funcionó mejor. Los lavados se realizaron con frecuencia diaria. Para una aireación de 10,47 Nm3/h/m2, el parámetro Cv (carga volumétrica) debe ser menor a a 20 Kg. COD/m3/día para alcanzar un efluente con una concentración máxima de 600 mgCOD/L. La carga hidráulica será menor de 0,36 m/h. 1.- INTRODUCCIÓN El desarrollo industrial de la Región de Murcia ha sido muy importante durante los últimos años. Sin embargo, la modernización e incremento de la producción de los sectores industriales no ha evolucionado al mismo ritmo que la demanda de adaptación medioambiental, principalmente en cuanto a la implantación de instalaciones de depuración en origen. La industria regional, fundamentalmente de tipo agroalimentario, es una gran consumidora de agua y sus residuos líquidos incorporan altas cargas de contaminantes que, aunque biodegradables, exigen una depuración muy enérgica que es preciso mejorar y, en algunos casos, debe tenerse en cuenta para introducir cambios en los procesos productivos en orden a la disminución del consumo de agua. Fruto de la concienciación ciudadana sobre el tema, aparece en 1999 una normativa regional específica sobre vertidos de aguas residuales industriales al alcantarillado. En la tabla 1 se recogen las máximas concentraciones admisibles de los principales contaminantes fijadas en la norma. Tabla 1.- Concentraciones máximas admitidas en la Ley de vertidos a alcantarillado de la Región de Murcia Dentro de las industrias agroalimentarias de la Región, una de las que existen en mayor número y aportan mayor carga contaminante al medio son las fábricas dedicadas a la elaboración de zumos, concentrados, pulpas, aceites esenciales y harina deshidratada procedente de los cítricos. Los procesos incluidos en una fábrica de zumos son, básicamente los siguientes: lavado, exprimición, tamización, desaireación (elimina los gases disueltos y el oxígeno del zumo), pasteurización, centrifugación (operación opcional para alcanzar una reducción adicional de sólidos), concentración (mediante calor y vacío), trituración de pulpas y cortezas para obtener harinas de naranja y limón, y envasado. Dependiendo del uso que se le da al agua, ésta procederá bien de la red de abastecimiento, o bien de sondeos dentro del propio recinto industrial. Estas fuentes indican el elevado consumo del recurso en la zona. En la figura 1 se puede observar el origen del agua que constituye el efluente industrial a tratar en una fábrica de cítricos, en relación a las distintas fases del proceso. Básicamente, se trata de agua de refrigeración, agua para la generación de vapor, para lavado de materia prima y, finalmente, para lavado de maquinaria y derrames efectuados en el proceso. Como se ha indicado anteriormente, los efluentes procedentes de estas industrias presentan una considerable carga orgánica y de COD, con una gran cantidad de Sólidos en Suspensión, así como valores de pH ácido. Existen diferentes tecnologías disponibles para el tratamiento de los efluentes de estas industrias (Cordestolles M. and Mobius C.H., 1994; Seoánez M., 2003). A continuación se describe una de las líneas de agua que se emplea con frecuencia para tratar estos efluentes. En primer lugar el proceso suele iniciarse con una corrección de los vertidos mediante una homogeneización y neutralización del pH. Posteriormente es necesario un tratamiento físico-químico y finalmente un sistema biológico de cultivo en suspensión para reducir la materia orgánica disuelta. Ha sido también común la aplicación de diferentes sistemas anaeróbicos para este tipo de efluentes (Alves et al., 1999; Camargo SAR and Nour EAA, 2001). El Grupo de investigación MITA de la Universidad de Granada lleva trabajando en la línea de tratamiento de efluentes residuales urbanos mediante lechos inundados desde hace varias décadas. Se trata de un sistema biológico de biopelícula que presenta ciertas ventajas ya contrastadas por la experiencia con respecto a los sistemas de cultivo en suspensión (Boller et al., 1994; González S. and Duque J., 1992; Pujol R. et al, 1992). Una vez optimizada la eliminación de materia orgánica y sólidos con este tipo de sistemas (Osorio and Hontoria, 2001), en una segunda fase se optimizó el proceso de nitrificación y desnitrificación, esto es, se desarrolló la línea de tratamiento de nutrientes de efluentes urbanos. Hace algún tiempo, se ha empezado a estudiar en el seno del Grupo el tratamiento de efluentes industriales. El sistema de lechos inundados resulta ideal para este tipo de efluentes, sobre todo y entre otras razones, por su gran compacidad, que resulta vital a la hora de diseñar sistemas de depuración que ocupen poca superficie, factor que es decisivo para la industria. De hecho, existen varias experiencias de tratamiento de efluentes industriales con sistema de lechos inundados (Rusten et al., 1992; Kantardijieff A. and Jones J.P., 1997; Van Bentum et al., 1997; Schlegel S. and Teichgräber, 2000; Picanço A.P. et al., 2001) o combinando éstos con otros sistemas (Goncalves et al., 1999; Lacalle et al., 2001). Así, en el presente trabajo se optimizó la utilización de lechos inundados, en condiciones aeróbicas, para el tratamiento del efluente de una fábrica de cítricos, utilizando como material soporte arcilla expandida. 2. METODOLOGÍA Planta piloto La planta piloto consta de tres columnas de agua, que se diseñaron de forma modular, con el fin de poder variar la altura de las mismas. Cada módulo tiene una altura aproximada de un metro y el número total de módulos son tres, unidos por bridas atornilladas. Estos módulos están dotados de mirillas en cada módulo, permitiendo visualizar el relleno situado en el interior de las columnas. Los módulos son tramos de tubería de PVC de diámetro interior de 300 mm. Y las mirillas que disponen los módulos son de metacrilato, provistas de unas persianas que evitan que incida el sol de forma directa y continuada sobre el interior de las columnas, eliminando así la posibilidad de la proliferación de procesos fotosintéticos. La alimentación de agua residual industrial tuvo lugar desde un depósito de polietileno con acceso para la descarga de los camiones cisterna que la transportaban desde la industria. Dicho depósito alimenta mediante una bomba centrífuga, y a través de una tubería de polietileno de alta densidad, a cada uno de los tres depósitos de 200 litros de capacidad que, a su vez, mediante 3 bombas dosificadoras independientes, alimentan las tres biocolumnas. El aporte de aire de proceso se realiza mediante una turbina de canal lateral, equipada con variador de frecuencia. Para suministrar aire de proceso se utilizan difusores de aire de burbuja fina consistentes en platos constituidos por una membrana de silicona. Figura 2- Esquema de flujos y fotografía de la planta piloto utilizada Material de relleno El material de relleno consiste en arcilla expandida con una granulometría de 3 a 7 mm; las características físico-químicas principales del material se recogen en la tabla 2. La altura del relleno fue de 1.5 m, pues con este material se había contrastado esta altura como adecuada para optimizar el lavado en el tratamiento de efluentes urbanos. Puntos de muestreo y analíticas realizadas A continuación se presenta un cuadro que recoge los puntos de muestreo, las analíticas realizadas a cada muestra, así como la frecuencia con la que se llevaron a cabo. Además, esporádicamente se realizaron análisis de otros parámetros que pueden ser limitantes en este tipo de efluentes industriales, como son las grasas o la concentración de fenoles. Otros ajustes experimentales Se utilizó tanto flujo co-corriente como contracorriente, esto es, el agua a tratar se introdujo en la planta en sentido ascendente o descendente, dependiendo de la fase de estudio. El aire de proceso se suministró desde el fondo de las columnas, siendo diaria la frecuencia de los lavados. Se tomaron varias muestras de influente al inicio de la investigación, denotando una concentración de nutrientes muy baja. Por ello, durante las experiencias se adicionaron nutrientes, nitrógeno y fósforo, en las cantidades mínimas aconsejadas en procesos biológicos para asegurar el desarrollo adecuado de microorganismos. Plan de trabajo A continuación se acompaña un cuadro resumen (tabla 4) que contiene la información referente a las fases de estudio que constituyeron el Plan de trabajo. Como puede apreciarse, se estudiaron los dos tipos de flujo, esto es, contracorriente y co-corriente, o lo que es lo mismo, flujo de agua descendente y ascendente, y dos niveles de aporte de aire. El primero de ellos, 10,47 Nm3/m2/h se corresponde con un caudal óptimo según nuestras investigaciones previas en el tratamiento de aguas residuales urbanas. Al tratarse de aguas con elevadas cargas orgánicas, se decidió probar también un caudal de aire netamente superior, 24,44 Nm3/m2/h, para testar su influencia en el proceso. Tabla 4.- principales parámetros en las diferentes fases de estudio RESULTADOS En la figura 3.a se presenta un estudio comparativo de resultados entre las distintas fases ensayadas. Hay que aclarar que estas figuras presentan valores medios, esto es, valores obtenidos para todo el rango de cargas aplicadas. Respecto al parámetro COD, las concentraciones medias obtenidas en el efluente resultaron menores para la fase 4 (439 mg/L) y, en su conjunto, las fases 3 y 4 superaron los resultados de la 1 y 2, esto es, el flujo co-corriente funcionó mejor que el contracorriente. A su vez, el funcionamiento de la fase 3 resultó más óptimo que el de la fase 4, por lo que podemos concluir que el caudal de aire de proceso mayor implicó mejores resultados. Similares conclusiones pueden deducirse si se analizan los resultados de la figura 3.b, en lo que respecta al parámetro BOD5. Sin embargo, las conclusiones respecto al parámetro SS no son de la misma naturaleza (ver figura 3.c). En efecto, en este caso, las concentraciones medias mínimas se obtuvieron para la fase 2 (260 mg/L) y, en su conjunto, funcionó mejor el flujo contracorriente respecto al co-corriente. En cualquier caso, para los SS, hay que destacar que las diferencias entre los dos tipos de flujo no fueron significativas, pues las concentraciones medias obtenidas para todas las fases arrojaron valores del mismo orden. Siguiendo con el análisis de los SS, aunque de forma poco significativa, pues de nuevo encontramos concentraciones muy similares, se aprecia una cierta tendencia a obtener concentraciones más reducidas para caudales mayores de aire de proceso, independientemente del tipo de flujo de fluidos. En efecto, las concentraciones medias de SS obtenidas fueron inferiores para las fases 2 y 4 que para las fases 1 y 3, respectivamente. Figura 3.- Concentraciones medias de SS, COD y BOD5 en las diferentes fases de estudio Las gráficas de las figuras 4.a y 4.b muestran los valores diarios de las concentraciones de COD y SS en el influente y en el agua tratada para la fase 4. Como puede apreciarse, todos los días de operación, tanto para la COD como para los SS, se obtuvieron valores por debajo de las exigencias de la normativa autonómica, lo que demuestra la fiabilidad del sistema. Figura 4.- Concentraciones de SS y COD en el influente y efluente, durante la fase 4 Aunque es claro hasta el momento que la mejor fase de funcionamiento en cuanto a resultados se refiere fue la 4, resulta interesante comprobar cómo responde el sistema con un nivel de aireación de proceso muy inferior al suministrado en esta fase. Hay que considerar que el coste de aireación es fundamental y el ahorro de este concepto puede ser vital para la optimización económica del proceso. Por ello, se van a analizar de forma particular los resultados correspondientes a la fase 3, esto es, la fase que se corresponde con flujo co-corriente, el que funcionó mejor, pero con un nivel de aireación típicamente óptimo para el tratamiento de aguas residuales urbanas mayormente de origen doméstico. En efecto, 10,47 Nm3/m2/h es un caudal de aire que nuestro Grupo había optimizado anteriormente para este tipo de efluentes. Pues bien, la figura 5 muestra los resultados obtenidos para esta fase. En este caso, los resultados se representan en función de la carga contaminante aplicada. Se acompañan las gráficas correspondientes al parámetro COD. Las cargas máximas admisibles de COD fueron: la volumétrica de 72 kg/m3/d y la hidráulica de 0,98 m3/m2/h. Figura 5.- Concentración de COD en el efluente, en relación a la Carga hidráulica y la Carga volumétrica de COD En cuanto a la oxigenación del sistema, en la fase 3, esto es, con un caudal de aire de 10,47 Nm3/m2/h, para la carga máxima admisible, que en el caso de la BOD5 fue de 39 kg/m3/d, se tiene un consumo de 0,17 kgO2/kgBOD5 eliminada. Se trata de un valor muy reducido comparado con los que son habituales en instalaciones de tratamiento de aguas residuales urbanas. La explicación es sencilla. Como se ha indicado anteriormente, este caudal de aire se había optimizado en nuestro sistema de lechos inundados para el tratamiento de aguas residuales urbanas. En la fase 3 de este trabajo se ha aplicado este mismo caudal de aire de proceso; por tanto, la cantidad de oxígeno suministrado al sistema es el mismo, pero en nuestro caso la cantidad de BOD5 eliminada es ciertamente mucho mayor. En efecto, estamos trabajando con influentes que presentan del orden de miles de mg/L de BOD5 y las concentraciones medias de salida son del orden de cientos. Por tanto, al calcular el ratio, resulta un cociente mucho menor. Esto puede llevarnos a concluir que el sistema reduce mucho más fácilmente la contaminación gruesa de un efluente industrial para dejar las concentraciones próximas a las de un agua residual urbana bruta y que resulta mucho más difícil para éste reducir entonces la contaminación sólo unos cientos más de mg/L de BOD5. En realidad, este suele ser el objetivo de una planta de depuración de agua residual industrial, esto es, depurar hasta tal nivel que el efluente pueda ser asimilable por la red municipal como un agua residual de esta naturaleza. Caracterización de los resultados El agua bruta se corresponde, como característica básica, con un agua que presenta elevada carga orgánica, como se ha expuesto anteriormente. Durante la investigación, se procedió a variar el caudal de entrada para, de ese modo, comprobar el funcionamiento del sistema dentro de una amplia gama de cargas aplicadas y poder deducir la máxima admisible según los requerimientos de la normativa vigente. A continuación se acompaña una serie de datos relativos a las dos fases que mejor funcionaron y que como se ha mostrado en las gráficas precedentes, son las que utilizaron flujo co-corriente, esto es, las fases 3 y 4: Tablas 5.- caracterización del agua de entrada al lecho inundado. CONCLUSIONES El sistema de lechos inundados resulta óptimo para el tratamiento de efluentes de industrias agroalimentarias, caracterizados por su elevada carga orgánica. En concreto, para el efluente de una industria de cítricos, los parámetros de diseño recomendados son: - El parámetro Cv (carga volumétrica) será menor o igual a 72 Kg. COD/m3/día para alcanzar un efluente con una concentración máxima de 1100 mgCOD/L. - De igual modo, la carga hidráulica será menor de 0,98 m/h. - Estos valores se obtuvieron para un nivel de aireación igual a 10,47 Nm3/m2/h. - Con el mismo nivel de aireación, el parámetro Cv (carga volumétrica) será menor o igual a 20 Kg. COD/m3/día para alcanzar un efluente con una concentración máxima de 600 mgCOD/L. - En este caso, la carga hidráulica será menor de 0,36 m/h. - El flujo co-corriente funcionó mejor que el contracorriente.	Translation - English STUDY OF FLOODED BEDS FOR THE TREATMENT OF EFFLUENTS FROM THE CITRUS INDUSTRY ABSTRACT The primary objective of this research study was to test the applicability and optimize the design parameters of a system of flooded beds in order to obtain an optimal effluent from the citrus industry, which would allow its drainage into the municipal sewer system. Expanded clay was used as a support material. After experimenting with both countercurrent and concurrent flows as well different aeration levels, it was found that concurrent flow was more efficient. Backwashing was carried out on a daily basis. The results of our study showed that for an aeration of 10.47 Nm3/h/m2, the volumetric load should be less than 20 Kg. COD/m3/d in order to obtain an effluent with a maximum concentration of 600 mgCOD/L, and the hydraulic load should be less than 0.36 m/h. 1.- INTRODUCTION In the past decade the region of Murcia (Spain) has undergone extensive industrial expansion and development. However, environmental adaptation has not evolved at the same pace as industrial modernization and production. This is particularly evident in the construction of industrial wastewater treatment plants. The industry in Murcia, which is principally of the food and agricultural variety, consumes a great deal of water. Furthermore, the resulting liquid waste possesses high levels of pollutants which, though biodegradable, require extensive processing and treatment. Such treatment should be improved and optimized in order to implement changes in production processes that reduce water consumption. One of the results of the increasing awareness of this problem is the set of regulations published in 1999, specifically referring to the discharge of industrial wastewater into the city sewer system. Table 1 shows the maximum admissible concentrations of the principal pollutants mentioned in this ordinance. Table 1.- Maximum concentrations permitted in wastewater discharges in Murcia sewer systems Important industries in this region are those that produce fruit juices, citrus concentrates, pulp, essential oils, and dehydrated flour from citrus fruit. However, this industry is a major source of environmental pollution. Industrial processes that take place in a fruit juice plant are basically the following: fruit washing, pressing, straining, elimination of dissolved gases and oxygen from the juice, pasteurization, centrifuging (optional process to obtain an even greater reduction of solids), concentration (by means of heat and vacuum), processing of pulp and peeling to obtain flour from oranges and lemons, and packaging. Depending on its use, the water will either come from the water supply network, or from wells at the factory site. Whatever the source, water consumption in this process is always high. Figure 1 describes the production phases at a citrus processing plant, and how water is used during each one. Basically, water is used for refrigeration, steam, washing fruit, washing machinery and cleaning spillages that occur during the process. This water eventually becomes the industrial effluent, which must be treated. As previously shown, the effluents from such food processing industries have a high organic and COD load, a high suspended solids concentration, and acid pH values. There are different technologies available for the treatment of such industrial effluents (Cordestolles M. and Mobius C.H., 1994; Seoánez M., 2003). The following is a description of one of the ways frequently used to treat these effluents. Firstly, the process generally begins with the homogeneization and neutralization of the pH of the effluent. Subsequently, a physical-chemical treatment is necessary, and finally a biological system consisting of a suspension culture is used to reduce dissolved organic matter. The application of different anaerobic systems is also common as a way to treat this type of effluent (Alves et al., 1999; Camargo SAR and Nour EAA, 2001). For the past three decades the MITA research group at the University of Granada has been studying the treatment of urban waste effluents by means of flooded beds. In our research a biological biofilm system was used, which was shown to have certain advantages in comparison to systems based on suspension cultures (Boller et al., 1994; González S. and Duque J., 1992; Pujol R. et al, 1992). Once, the elimination of organic matter had been optimized with this type of system (Osorio and Hontoria, 2001), we focused on the nitrification and denitrification process. In other words, we began to carry out studies on the treatment of nutrients of urban effluents. Our research shows that flooded beds are an ideal system for the treatment of this type of effluent, primarily because of their compactness. This factor is vital when it comes to designing wastewater treatment systems that are reduced in size, and thus save space, which is an essential industrial design consideration. Not surprisingly, the treatment of industrial effluents with flooded beds has been the focus of previous research (e.g. Rusten et al., 1992; Kantardijieff A. and Jones J.P., 1997; Van Bentum et al., 1997; Schlegel S. and Teichgräber, 2000; Picanço A.P. et al., 2001). The use of flooded beds in combination with other systems has also been studied (e.g. Goncalves et al., 1999; Lacalle et al., 2001). In the experiment described in this article, the use of flooded beds was optimized in aerobic conditions for the treatment of the effluent from a citrus plant with expanded clay as the support material. 2. METHODS Pilot plant The pilot plant used in our experiment consisted of three water columns, designed as modules in order to be able to vary their height. There were a total of three modules, joined by bolted flanges. Each module was approximately one meter high, with a tiny window that allowed the visualization of the filling inside the columns. The modules were lengths of PVC piping with an inner diameter of 300mm. The tiny windows were made of methacrylate, and had shades to protect the inside of the columns from continuous exposure to sunrays, thus eliminating the possibility of the proliferation of photosynthetic processes. The wastewater generated by the industrial supply source was first deposited in a polyethylene tank with an access point where tanker trucks could unload it. This large tank had a centrifugal pump that sent the wastewater through a high-density polyethylene pipe to three smaller tanks, each with a volume of 200 litres. Three metering pumps, one in each of the smaller tanks, pumped wastewater to the three biocolumns. The air input during this process was carried out by means of a side channel blower, equipped with a frequency variation device. In order to supply process air we used fine-bubble air diffusers made of plate-like silicon membranes. Figure 2- Diagram of flows and photograph of the pilot plant Filling material The filling material used was expanded clay with a grain-size of 3 to 7mm. The physical-chemical characteristics of the material are described in Table 2. The height of the filling was1.5m, given that previously research had shown that for expanded clay this was the optimal height for the backwashing of urban effluents. Sample collection and analyses Table 3 shows the phase in the process when samples were collected, the analyses carried out on each sample, as well as the frequency of each analysis. Furthermore, random analyses were carried out of other parameters that might affect this type of industrial effluent, such as fat content or phenol concentration. Other variables Both concurrent as well as countercurrent flows were used in our study. In other words, the wastewater entered the plant either in an upflow or downflow direction, depending on the process phase. The source of the process air was at the bottom of the reactor, and backwashing took place daily. At the beginning of the experiment, various samples of the wastewater were taken. Since the nutrient concentration was found to be very low, we decided to add nutrients, nitrogen, and phosphorous in order to attain the minimum levels necessary for the development of micro-organisms. Workplan Table 4 summarizes the phases of the work plan followed in our research study. As shown in the table, counter-current and concurrent flows (i.e. upflow and downflow) of wastewater were studied as well as two different air inflow levels. The first level (10.47 Nm3/m2/h) was the volume that had been found to be optimal for urban wastewater treatment. Since this wastewater had a high load of organic matter, we decided to use a higher air inflow level (24.44 Nm3/m2/h) in order to test its effects on system performance. Table 4.- Principal parameters in the phases of the study 3.- RESULTS AND DISCUSSION Figure 3 shows a comparative study of the results obtained in the different phases of the experiment. It should be pointed out that these results are mean values. More specifically, these were the values obtained for the whole range of applied loads. In reference to the COD, the mean concentrations obtained in the effluent were lower for phase 4 (439 mg/L). Generally speaking, the results in phases 3 and 4 were better than those in phases 1 and 2. This signifies that the concurrent flow was more efficient in the process than the countercurrent flow. Generally speaking, in terms of efficiency, the results of phase 3 were better than phase 4, which means that a greater air inflow volume was more effective than a smaller one. Similar conclusions can be derived from the results of Figure 3.b in reference to the BOD5 parameter. However, the results for the SS parameter were somewhat different. In this case, minimum average concentrations were obtained in phase 2 (260 mg/L). Overall, it was found that for this parameter the countercurrent flow turned out to be the most effective. In any case, the differences between the two types of flow were really not significant since the mean concentrations obtained for all of the phases had similar values. Also in reference to the SS parameter results, we observed that slightly more reduced concentrations were obtained for larger volumes of process air, independently of the flow direction of the wastewater. Consequently, the mean SS concentrations obtained were lower for phases 2 and 4 than for phases 1 and 3, respectively. Figure 3.- Mean concentrations of SS, COD and BOD5 in each phase of the study The graphs in Figures 4.a and 4.b show the daily COD and SS concentrations in the influent and treated water during phase 4. As can be observed, the values obtained for the COD as well as the SS on each day of the experiment were below the minimum values stated in the regional ordinance. This is evident proof of the reliability of the system. Figure 4.- SS and COD concentrations in the influent and effluent during phase 4 Although phase 4 clearly had the best results, it is interesting to observe system performance when the process aeration level is substantially lower than it was in this phase. Evidently, the cost of aeration is an important economic constraint, and cost-effectiveness in this area must be taken into account in the implementation of the process. Accordingly, we are going to analyze the results obtained in phase 3. This is the phase in which the concurrent air flow worked the best, but with an optimal aeration level for domestic wastewater treatment. Our previous research had shown that 10.47 Nm3/m2/h is an excellent air volume for this type of effluent. Figure 5 shows the values obtained for this phase. In this case the results are given according to the polluting load applied. The graphs of the COD parameter are also shown. The maximum admissible COD loads are the volumetric load of 72 kg/m3/d and the hydraulic load of 0.98 m3/m2/h. Figure 5.- COD concentration in the effluent in relation to the COD hydraulic load and volumetric load Regarding the oxygenation of the system in phase 3 (i.e. with an air volume of 10.47 Nm3/m2/h) for the maximum admissible load, which in the case of the BOD5 was 39 kg/m3/d, (0.17 kgO2/kgBOD5 was eliminated This is an extremely low value, compared to the usual ones obtained in city wastewater treatment plants. However, the explanation is simple. As previously mentioned, this air volume had been optimized in our system of flooded beds for the treatment of urban wastewater. In phase 3 since the same volume of process air was used, the quantity of oxygen applied to the system was the same. However, in this case, the quantity of BOD5 eliminated was obviously much greater. We are working here with influents that have roughly thousands of mg/L of BOD5, and the average concentrations in the effluent are in the hundreds. Therefore, after calculating the ratio, the resulting quotient is much less. This can lead us to the conclusion that it is easier for the system to reduce the gross pollution of an industrial effluent to concentrations similar to those of raw urban wastewater, whereas it is more difficult for the system to reduce the pollution by a few hundred more mg/L of BOD5. Actually, this is usually the objective of an industrial wastewater treatment plant, which generally aims at treating the wastewater until the effluent can be assimilated into the water supply system as though it were urban wastewater. Description of the results As previously mentioned, one of the basic characteristics of raw wastewater is its high organic load. During our study, we varied the entry volume in order to test system performance for a wide range of loads and in order to find the maximum admissible load according to the requirements stipulated in the regional ordinance regarding industrial wastewater. The following tables show the data obtained in phases 3 and 4, which were the most successful, and in which a concurrent flow was used. Table 7.- Description of the water treated after its exit from the flooded bed. 4.- CONCLUSION The system of flooded beds is optimal for the treatment of effluents from food and agricultural industries, which characteristically have a high organic load. More specifically, for citrus plants, system design parameters for wastewater treatment are the following: - The Cv parameter (volumetric load) should be less than or equal to 72 Kg. COD/m3/day in order to obtain an effluent with a maximum concentration of 1100 mgCOD/L. - Similarly, the hydraulic load should be less than 0.98 m/h. - These values were obtained for an aeration level of 10.47 Nm3/m2/h. - With the same aeration level, the Cv parameter (volumetric load) should be less than or equal to 20 Kg. COD/m3/day to obtain an effluent with a maximum concentration of 600 mgCOD/L. - In this case the hydraulic load should be less than 0.36 m/h. - The concurrent flow was found to be was more effective than the countercurrent flow.

Source text - Spanish Abstract Las restricciones medioambientales son cada vez mayores en la explotación de canteras, lo que hace que el uso de áridos naturales para la construcción de carreteras sea cada vez más limitado. Por otra parte the waste materials acumulados en vertederos constituyen un problema ambiental y económico importante para muchas empresas. En este artículo se exponen los resultados de un proyecto de investigación que tratando de dar solución a los residuos procedentes de la fabricación de piedra decorativa artificial (Silestone®) estudia su posibilidad de utilización como áridos en mezclas bituminosas en caliente. Para ello, en el laboratorio de ingeniería de la construcción de la Universidad de Granada (España)se llevó a cabo el análisis y caracterización de dicho residuo, y posteriormente su aplicación (en diferentes porcentajes) en el diseño de cuatro mezclas bituminosas en caliente para capa de rodadura. Dado que los resultados a nivel de laboratorio fueron satisfactorios, se realizó un tramo experimental en la autovía de la Almanzora (en el sur de España) con el objetivo de contrastar los resultados obtenidos y verificar su aplicación en obra. Los resultados conseguidos en los tramos experimentales en obra corroboran los obtenidos previamente en el laboratorio. Las cuatro mezclas fabricadas con este residuo cumplen con las especificaciones exigidas por el PG-3 [16] y por tanto son aptas para su utilización en carreteras. No obstante, al ser esta la primera vez que se utiliza este residuo, se recomienda investigar el comportamiento mecánico del firme a medio largo plazo. 1. Introducción Hoy en día, parece ya bastante instaurado el concepto de sostenibilidad en la mayor parte de las actividades desarrolladas por el ser humano. Esta política, basada en promover un consumo y un sistema de producción apropiados en la perspectiva de proporcionarnos las necesidades de hoy sin comprometer las de mañana, también ha irrumpido con fuerza en la industria de la construcción, inculcando en ella la necesidad de una gestión eficiente de los escasos recursos naturales que el medio aporta y fomentando el desarrollo de técnicas que permitan reutilizar los residuos que en ella se generan. En este orden, desde los gobiernos e instituciones de los diferentes países se están desarrollando grandes esfuerzos que permitan dar uso a dichos materiales, reduciendo de esta forma las repercusiones ambientales y económicas que éstos suscitan [1,2]. En la construcción de carreteras, más del 95% en peso de los materiales que componen una mezcla bituminosa son áridos. La industria del asfalto consume anualmente grandes cantidades de estos materiales, según Zoorob y Suparma [3], unas 12.500 toneladas por kilómetro. Estos áridos proceden en su mayor parte de canteras, provocando graves efectos medioambientales, así como importantes pérdidas energéticas y económicas. Como consecuencia de ello, y siguiendo dicha política de sostenibilidad, comienzan a aparecer en el sector nuevas aplicaciones de residuos, que son capaces de sustituir a los áridos vírgenes [4-10]. La reutilización en un ámbito local de materiales procedentes de residuos industriales en la construcción de carreteras, es una práctica que puede reportar numerosos beneficios. Esto es justo lo que se persigue en la comarca del Almanzora, en el sur de España, donde se plantea la posibilidad de valorizar más de 10.000 toneladas anuales de desechos procedentes de la industria de Silestone® (material destinado en su origen a la fabricación de encimeras de cocina, elementos decorativos, y revestimiento de suelos y paredes), producidos por la empresa Cosentino S.A. [11], que busca solución a sus problemas de tratamiento de residuos, acumulados hasta la fecha en vertederos de la zona. La construcción de la nueva autovía del valle de Almanzora, donde está situada la fábrica, ha supuesto un impulso para estudiar la posibilidad de reutilización del residuo Silestone® en la formulación y puesta en obra de mezclas asfálticas. Se abre con ello una puerta hacia la concepción de un nuevo asfalto sostenible, con posibilidades de aplicación a toda la región, que por una parte reduce la aportación de residuo en sus vertederos, y por otra, proporciona una fuente de materias primas ecológicas para la construcción de las carreteras del entorno. En la actualidad, cada vez es más difícil y costoso encontrar áridos de calidad para la fabricación de firmes. El principal motivo son las restricciones ambientales en cuanto a la explotación de canteras, que cada vez merman más el número de éstas, y que tienen como consecuencia directa el transporte de áridos desde grandes distancias (con las emisiones de gases contaminantes que estos conllevan). En concreto, en la construcción del tronco de la autovía del Almanzora, los áridos empleados en la capa de rodadura proceden de una cantera situada a 120 km de distancia de la obra. Al conocer la existencia de los residuos de Silestone®, ubicados prácticamente a pie de obra, surge la idea de estudiar la viabilidad de utilización de los mismos como áridos para la fabricación de mezclas bituminosas en caliente. Así, la verificación de la aptitud de dicho material para formar parte de mezclas asfálticas, podría suponer una importante reducción de costes ambientales y económicos en la construcción de futuras carreteras de la zona, como ya han demostrado algunos estudios realizados sobre el mismo tema en otros países [12]. La implantación de una política de simbiosis industrial (obteniendo materias primas para un sector, a partir de los residuos de otro) , entre la empresa Cosentino S.A. y las diferentes administraciones encargadas de la construcción y conservación de carreteras de la zona, podría ayudar a frenar los efectos medioambientales que la explotación de canteras naturales supone, así como contribuir, mediante la reducción de las distancias de transporte, a la disminución de las 400.000 kilotoneladas de CO2eq (gases de efecto invernadero) que, según el Ministerio de Medio Ambiente y Medio Rural y Marino (MARM), se generan cada año en España. [13] En este artículo se presentan los primeros resultados del proyecto de investigación que tiene como objetivo principal estudiar la posibilidad de utilización de desechos de piedra decorativa, generados durante el proceso de producción de Silestone®, como áridos en la fabricación de mezclas bituminosas. Para ello, es preciso caracterizar tanto las propiedades y tratamiento del residuo silestone, como las propiedades del árido generado a partir de él y su comportamiento en mezclas asfálticas. La metodología de esta investigación consta de las siguientes fases: a) Descripción y tratamiento de los residuos Silestone® (lodos y recortes de tablas) para su utilización en la fabricación de mezclas asfálticas b) Estudios de Laboratorio: - Análisis y caracterización de los áridos Silestone® - Análisis y diseño de mezclas bituminosas Silestone® c) Tramo Experimental. Puesta en Obra. - Fabricación de las mezclas bituminosas Silestone® - Extendido y Compactación - Control de calidad d) Análisis del comportamiento a largo plazo de las mezclas bituminosas Silestone® (esta fase aún no ha sido realizada) 2. Material Silestone®. Descripción y Tratamiento de los Residuos La primera tarea que se llevo a cabo en el proceso de investigación fue conocer de la composición del material Silestone®. Según datos recogidos en su patente (número de publicación ES-2.187.313), Silestone® está compuesto por una mezcla de materiales pétreos de distinta granulometría, principalmente sílice, cuarzo y granito, y una resina de poliéster insaturado que proporciona consistencia a la mezcla (además de otros materiales como cristales, espejos, plásticos, pigmentos y otros aditivos, que son adicionados en menor medida). Foto 1. Material Silestone®. El proceso de fabricación del material se realiza por vibro-compresión al vacío. Los materiales son almacenados en silos y mezclados posteriormente con la resina de poliéster, una vez realizada y homogeneizada la mezcla, ésta es colocada sobre moldes (que pueden tener diferentes dimensiones) adosados a una mesa vibratoria donde sufre el proceso de vibro-compresión. Tras finalizar dicho proceso, el material pasa a un horno de catálisis a una temperatura de unos 85º C, que propiciará el endurecimiento final del material (Figura 1). Figura 1. Proceso de Fabricación de Silestone. El resultado final de este proceso es un material pétreo de aparente dureza utilizado en cocinas, baños, paredes o suelos. La dureza aparente del material fue el motivo que nos llevó a investigar la posible valorización de sus residuos en la construcción de carreteras. Descripción de los residuos Durante el proceso de fabricación de Silestone® aparecen dos tipos de desechos que hasta la fecha no tienen otro fin que su depósito en vertederos, con los problemas ambientales y económicos que esto conlleva. a) Por un lado aparecen los lodos procedentes del lavado del material (se trata de un polvo muy fino compuesto a base de cuarzo), que son resultado de una decantación previa (Foto 2). Foto 2. Residuo de lodos de lavado. b) Por otro lado aparecen los recortes de tablas de Silestone® resultantes del proceso de fabricación. Los espesores de dichas tablas varían entre 1,5 cm y 3 cm, y su materia prima es fundamentalmente micronizado de sílice y resina de poliéster (Foto 3). Foto 3. Residuo recortes de tablas Silestone®. Tratamiento de los Residuos Para poder llevar a cabo la reutilización de los recortes de las tablas fue necesario someterlos a un proceso de machaqueo para conseguir las diferentes fracciones a adicionar en la conformación de las mezclas bituminosas. Este proceso consiste en una reducción de los tejos de las tablas residuo a una fracción 0/200 mediante una machacadora de mandíbulas, para posteriormente, mediante el empleo de un molino de impactos obtener las fracciones definitivas 0/3 y 6/12, que iban a ser adicionadas en el aglomerado. Para la valorización del lodo, se estudió la posibilidad de emplearlo como parte de la fracción polvo mineral (filler) de las mezclas asfálticas, siendo aplicado en su estado natural. 3. Estudios de Laboratorio Una vez conocidos los materiales con los que se iba a trabajar, se procedió al análisis de las características de estos así como a las de las mezclas bituminosas fabricadas con ellos. Para dicha caracterización se utilizan las Normas Técnicas Españolas NLT [14] (Ensayos de Carreteras) del Centro de Estudio de Carreteras y de las normas UNE-EN [15] de las Asociación Española de Normalización y Certificación. 3.1. Análisis y Caracterización de los áridos y lodos Silestone®. Ensayos y Resultados ENSAYOS REALIZADOS a) Áridos Silestone® Una vez obtenidas las fracciones de los áridos Silestone® y con el objetivo de caracterizar sus propiedades y comportamiento, se definió el plan de ensayos (Tabla 1) de acuerdo con el Pliego de Prescripciones Técnicas Generales para Obras de Carreteras y Puentes, también denominado PG-3 [16]. Plan de Ensayos Lodos Silestone® RESULTADOS a) Áridos Silestone® Como podemos observar en los datos recogidos en la Tabla 3 (en ella también aparecen los resultados obtenidos tras realizar los mismos ensayos a dos tipos de áridos de uso convencional en carreteras con los que también se trabajará a lo largo de este estudio), todos los valores obtenidos en los diferentes ensayos de caracterización de los áridos cumplen con las especificaciones requeridas por el PG-3, destacando el excelente comportamiento de éstos en ensayos tan importantes como el desgaste de Los Ángeles o el de resistencia al pulimento. Por su parte, los resultados del ensayo de lixiviados, tras su comparación con estudios realizados para otros residuos ya utilizados en ingeniería civil como las escorias de incineración (Seguí et al. [17]), no presentan problema alguno, estando los valores para el contenido de agentes contaminantes por debajo de los valores límites admisibles para la utilización de este tipo de materiales. También resultaron satisfactorios los valores obtenidos para el ensayo de adhesividad ligante-árido tanto en el caso de la arena Silestone® (fracción 0/3), como en el de la grava (fracción 6/12). DRASS: Densidad Relativa Aparente Saturada Superficie Seca. b) Lodos Silestone® En cuanto a los lodos procedentes del lavado de Silestone®, en primer lugar se intentó realizar un análisis granulométrico, pero éste no pudo obtenerse debido a que tras su lavado y secado, se formaron unas fibras en el material que impidieron su tamizado. El resto de ensayos realizados sobre el residuo tuvieron unos resultados bastante buenos, la densidad aparente en tolueno dio un valor de 0,537 (según la normativa a cumplir ha de estar entre 0,5 y 0,8), y el coeficiente de emulsibilidad un valor de 0,35 (según la normativa éste ha de ser inferior a 0,6 en mezclas de tipo F). 3.2. Análisis y Diseño de Mezclas Bituminosas Silestone® Una vez terminado el análisis de los áridos Silestone®, y verificada su aptitud para formar parte de mezclas asfálticas, se procedió a analizar el comportamiento de las mezclas fabricadas con éste. Para poder contrastar los resultados obtenidos, en el estudio se utilizaron las mismas mezclas que las empleadas en la capa de rodadura de la autovía del Almanzora (F10 según el PG-3, o BBTM 11A según la norma UNE-EN 13108-2). Con el objetivo de determinar el porcentaje máximo admisible de residuo a reutilizar, se diseñaron cuatro mezclas del tipo F10 cuyas granulometrías combinan en distintas proporciones los áridos naturales utilizados en la fabricación de la capa de rodadura de la autovía (ofita y caliza) y los áridos Silestone®. En la fracción filler, dadas las prescripciones impuestas para este tipo de mezclas en el PG-3, se utilizó únicamente material de aportación (cemento). Los áridos naturales, ofita y caliza, utilizados en combinación con los residuos Silestone® para la fabricación de las mezclas, son los mismos que se utilizaron en la construcción de la autovía y fueron proporcionados por una cantera en las fracciones 0/3 y 6/12 respectivamente. Sus características principales vienen definidas en la Tabla 3 (como se observa, cumplen las especificaciones del PG-3, para áridos de mezclas bituminosas discontinuas en caliente para capas de rodadura). El betún utilizado en la fabricación de las mezclas fue el mismo que se usó para la conformación de la F10 convencional del tramo de autovía, un BM3b (Betún modificado Categoría 3b) con una penetración (NLT-124) de 55, un valor del punto de reblandecimiento de anillo y bola (NLT-125) igual a 89,60 ºC, y con una recuperación elástica a 25 ºC (NLT-329) de 84. Una vez establecidas las formulas de trabajo, y tomado conocimiento de los materiales a utilizar en ella (áridos Silestone®, áridos naturales, cemento y BM3b), se realizaron los tanteos para encajar los husos granulométricos de dichas fórmulas en el de las mezclas tipo F 10 que marca el PG-3. A continuación se realizaron los ensayos que el PG-3 marca para la fase de laboratorio en las mezclas tipo F10 (Tabla 7). En primer lugar, y con el objetivo de determinar el contenido óptimo de betún a adicionar en cada una de las fórmulas trabajo, se realizaron los respectivos ensayos Marshall. El ensayo fue realizado variando el porcentaje de ligante sobre el peso del árido adicionado a la mezcla, tomando como referencia el contenido mínimo de betún que marca el PG-3 para las mezclas tipo F 10. Para cada porcentaje de betún se calculó la media de los siguientes parámetros: Huecos en áridos, Huecos en mezcla, Densidad Aparente, Deformación y Estabilidad. En función de los resultados de dichos parámetros, se definió el contenido óptimo de betún para cada fórmula de trabajo (Tabla 10). Las probetas que se fabricaron para el resto de ensayos se dosificaron con estos porcentajes óptimos de ligante. Una vez realizados los ensayos Marshall y definidos los contenidos de ligante de cada fórmula de trabajo, el siguiente paso fue realizar los ensayos de inmersión-compresión según la NLT-162 (cuyos resultados se valoran en función del índice de resistencia conservada en porcentaje) y el ensayo de resistencia a las deformaciones plásticas mediante pista según la NLT-173 (cuyos resultados se valoran en función de la máxima velocidad de deformación en µm/min en el intervalo de 105 a 120 minutos). Los resultados obtenidos en ambas pruebas son satisfactorios para las cuatro fórmulas de trabajo, todos ellos cumplen con las prescripciones establecidas por el artículo 543 del PG-3 (Tabla 10). Con la ejecución y valoración de estos últimos ensayos se terminó la parte experimental del proyecto de investigación, quedando definidas las cuatro fórmulas de trabajo a emplear en la fabricación de las mezclas para el tramo de prueba, y cuyos comportamientos se compararían al que tenga la F 10 convencional extendida sobre la capa de rodadura de la autovía. 4. Puesta en Obra Dado que los valores obtenidos en los ensayos de laboratorio resultaron satisfactorios, con el objetivo de analizar la viabilidad de puesta en obra y el comportamiento de las mezclas diseñadas, se ejecutaron cuatro tramos de prueba. Dichos tramos se realizaron en Enero de 2009 sobre una longitud total de 540 m en la carretera A-1100 (vía de doble sentido, con un ancho de carril de 4 m), que une la autovía con el municipio de Cantoria (Figura 3). Además para poder comparar el resultado de estas mezclas con el de una mezcla convencional, se decidió extender la F 10 utilizada para la capa de rodadura de la autovía como referencia. Foto 6. Fabricación de la Mezcla Para la fabricación de la mezcla se aprovechó la misma planta móvil discontinua utilizada en la construcción del tramo de autovía, situada a escasos kilómetros tanto del tramo de ensayo, como de la fábrica de Silestone® (Figura 4). Extendido y Compactación de las Mezclas Silestone® La maquinaria utilizada en la ejecución de los tramos de prueba fue la misma que para la mezcla convencional; se utilizó una extendedora y dos compactadores de rodillos vibratorios (Fotos 8 y 9). Por tanto una de las ventajas que supone la reutilización de éste residuo frente a otros, es que su empleo no requiere ninguna modificación ni de la maquinaria de fabricación, ni de la de puesta en obra de las mezclas. Fotos 8 y 9. Extendido y compactación de las mezclas Silestone® en obra. El orden de fabricación de las mezclas en planta, marcó el del extendido de los tramos. Dicho orden se estableció en función del porcentaje de árido Silestone® adicionado en la fracción arena de cada mezcla. Así, durante la primera fase de la jornada de puesta en obra, se comenzó por la fabricación y extendido de la mezcla con menor cantidad de residuo (compuesta por sólo un 36% de éste en la fracción 6/12, F 10-2), para después continuar con el resto de las mezclas F 10-3, F 10-1 y F 10-4. La temperatura en el proceso de fabricación en planta se fijó en torno a los 190 ºC para los áridos (una temperatura más alta podría favorecer la oxidación del betún y más baja no garantizaría una buena temperatura de la mezcla a la hora de compactarla en obra), y a 170 ºC para el betún, de esta forma, y a pesar de que las condiciones climáticas el día del extendido no resultaron ser las más idóneas debido al frío, se consiguió que la temperatura de la mezcla en su llegada a la obra (a un kilómetro y medio de la planta) fuera de unos 150 ºC a la salida de la extendedora y de unos 120 ºC tras el paso de los rodillos. 4.3. Resultados de los Tramos de Prueba y Control de Calidad Para llevar a cabo el control de calidad del tramo de prueba se tomaron muestras in situ de cada una de las mezclas a la salida de la extendedora. Con dichas muestras se repitieron los ensayos inmersión-compresión y deformación plástica en pista con el objetivo de comparar los resultados de las mezclas fabricadas en planta con los obtenidos en la etapa de estudio en laboratorio. Además, justo después del extendido de cada tramo, se tomaron valores de macrotextura superficial de las mezclas mediante el ensayo del círculo de arena (NLT 355). Se observa que los resultados obtenidos (Tabla 12) durante dicho proceso de control cumplen con las especificaciones marcadas por el PG-3 (el valor mínimo impuesto para el ensayo de macrotextura es de 1,1 mm). Control de Mezclas en Obra. Más a largo plazo, se programaron un conjunto de ensayos para controlar la evolución de las características de cada una de las capas de rodadura extendidas. En dicho plan de ensayos se contempla la realización de un ensayo de deflexión, IRI, y SCRIM [18] cada seis meses durante un periodo de tres años. 5. Conclusiones y Recomendaciones Las principales conclusiones que pueden extraerse de este estudio de investigación son las siguientes: 1. Los áridos obtenidos a partir de los residuos procedentes de la piedra decorativa Silestone®, cumplen las especificaciones marcadas por el PG-3 para áridos de mezclas bituminosas discontinuas en caliente para capas de rodadura y por tanto son aptos para su uso en carreteras. 2. Los lodos procedentes del lavado de Silestone®, no pueden ser reutilizados como filler de aportación debido a que al entrar en contacto con el agua se constituyen en forma de fibras. No obstante, dado que el lodo Silestone® cumple con emulsibilidad y densidad en tolueno, se propone seguir investigando la posibilidad de reutilización de este residuo mediante la realización de otro tipo de granulometría (por aire forzado) para ver si este puede ser usado en mezclas asfálticas, y estudiar otros vías de reutilización. 3. Los resultados obtenidos reflejaron gran similitud entre las mezclas fabricadas en laboratorio y en obra, cumpliendo todas ellas con las prescripciones establecidas por la normativa, y verificando la reproducibilidad y aplicación de este tipo de mezclas en obra empleando los equipos y maquinarias convencionales, con las ventajas que ello supone. 4. Tras verificar la posibilidad de fabricación de mezclas bituminosas adicionando áridos Silestone® y la viabilidad de todas las fórmulas de trabajo estudiadas (F10-1, F10-2, F10-3, y F10-4), en base a una política sostenible de residuo cero, desde esta investigación se recomienda el empleo de la F10-4 (que es la que mayor cantidad de éste incorpora). El uso de esta fórmula de trabajo, disminuye al máximo la explotación de recursos naturales escasos como son los áridos de cantera, minimiza los costes producción, y contribuye a la reducción de la contaminación ambiental debida al transporte de áridos. 5. Dado que estos estudios son los primeros realizados para la reutilización del residuo Silestone® en carreteras, es preciso profundizar en el comportamiento mecánico de los materiales de los tramos de prueba efectuados a medio/largo plazo.	Translation - English Abstract Due to the increasingly strict environmental restrictions on quarry exploitation, there are severe limitations on the use of natural aggregate for road construction. The accumulation of waste in landfills is also a pressing problem for many businesses, both from an environmental and economic perspective. This article presents the results of a research project, which studied the reuse of engineered quartz (Silestone®) waste material as aggregate in hot bituminous mixes. For this purpose, this waste material was analyzed in the construction engineering laboratory of the University of Granada (Spain). After this preliminary study, we manufactured four bituminous mixes, which differed in their percentage of Silestone® waste aggregate, and applied them to the surface course. Based on the highly satisfactory laboratory results obtained, we then tested the mixes on an actual road in Almanzora (Spain) with a view to evaluating the results and validating them in a real-life setting at the construction site. The results obtained for the road sections at the construction site confirmed previous laboratory results. he four mixes made from this waste material were found to meet PG-3 specifications [16], and consequently, were deemed suitable for road surfacing. Nevertheless, since this was the first time that that this type of material has been used for this purpose, in the future it will be necessary to test the medium-term and long-term mechanical behavior of the road surface. 1. Introduction Sustainability is an integral part of most activities carried out in society today. This policy is based on promoting a balanced consumption of resources as well as a suitable production system that will provide us with resources in the present without jeopardizing our needs in the future. Sustainability has become one of the major priorities in a construction sector, increasingly sensitive to the need to efficiently manage dwindling natural resources and foment the development of techniques that permit the reuse of the waste material generated in the environment. Consequently, the government and institutions of different countries are currently seeking ways to reuse this waste, and thus reduce the economic and environmental impacts that it causes [1, 2]. In road construction, over 95% of the weight of the materials in a bituminous mix comes from aggregates. The asphalt industry annually consumes huge quantities of such materials. According to Zoorob and Suparma [3], this amount is roughly 12,500 tons per kilometer. Since quarries are the source of most aggregate, this has a very negative impact on the environment, and results in important economic and energy losses. To improve this state of affairs as well as to promote sustainability, recycling applications have begun to appear in this sector, which can substitute virgin aggregate [4-10]. The reuse of local materials derived from industrial waste for road construction is a practice that can bring many economic and environmental benefits. This was precisely the objective pursued in Almanzora, a town in southern Spain, when the decision was made to recycle more than 10,000 tons of waste material generated per year by the Silestone® industry, which produces engineered quartz for kitchen countertops, decorative surfaces, floors, and wall paneling, manufactured by Cosentino S.A. [11]. This company is environmentally sensitive, and committed to finding a solution for the treatment of waste that had accumulated in local landfills. The construction of a new highway in the Almanzora valley, where the factory was located, offered the perfect context in which to study the possibility of reusing Silestone® waste material for the elaboration of asphalt mixes for road surfacing. This idea opened the door to the possibility of a new sustainable type of asphalt that could be applied throughout the region. This asphalt would reduce the quantity of waste in nearby landfills as well as offer a source of ecological raw materials for the construction of roads in the surrounding area. Today, it is increasingly difficult and costly to find high-quality aggregate for road surfaces. The main reason for this appears to be the severe environmental restrictions on quarry exploitation, which are drastically reducing the number of quarries. This means that aggregate must be brought in from greater distances (thus increasing contamination by the gas emissions produced by vehicle traffic). More specifically, in the construction of the trunk highway of Almazora, the aggregate used for the surface course came from a quarry located at a distance of 120 kilometers from the construction site. When engineers became aware of the large quantities of Silestone® scrap material so near the site, they decided to see if this waste could be used as aggregate for manufacturing hot bituminous mixes. They reasoned that if this material could be used for asphalt mixes, it would substantially reduce the economic and environmental costs of future road construction in the region, as shown by studies carried out in other countries [12]. Industrial symbiosis can be defined as the sharing of information, services, utility, and by-product resources among one or more industrial actors in order to add value, reduce costs, and improve the environment. The adoption of such a policy by Cosentino S.A. and the various local town governments responsible for the road construction and conservation would certainly help to reduce the environmental impacts of quarry exploitation. By decreasing vehicle transport distances, it would also contribute to the reduction of 400,000 kilotons of CO2eq (greenhouse gases), which, according to the Spanish Ministry of the Environment, are generated each year in Spain [13]. This article describes the results of the first phase of a research project, whose primary objective was to analyze the viability of using waste material from decorative quartz solid surfacing (Silestone®) as aggregate in the manufacture of hot bituminous mixes. The first step was to make a detailed description of the properties and treatment of Silestone® waste as well as the properties of the aggregate made from this material and its behavior in asphalt mixes. This research study consisted of the following phases: a) Description and treatment of Silestone® waste (sludge and chips from stone sheets) for its use in the manufacture of asphalt mixes; b) Laboratory studies: - Analysis and characterization of Silestone® aggregate - Analysis and design of Silestone® bituminous mixes c) Test highway section. Silestone®. Description and Treatment of Waste Material Our first research task was to establish the composition of Silestone®. According to its patent information (publication number ES-2.187.313), Silestone® is composed of a mixture of stone materials of various grain sizes, mainly natural quartz, granite, and silica sand aggregates (along with small quantities of other materials such as ground glass, crushed mirror, plastics, pigments, and other additives), combined with a polymerized thermosetting polyester resin to give the mixture greater consistence. Photo 1. Silestone® . The manufacturing process for artificial stone sheets is performed by means of vibro-compression under vacuum. The materials are stored in silos and then mixed with the polyester resin. When the mixture is homogenized, it is placed in moulds (of varying dimensions), attached to a vibratory table, where it then undergoes vibro-compression. After this process is finished, the material is placed in a catalytic oven at a temperature of approximately 85ºC to harden (Figure 1). Figure 1. The apparent hardness of this material was the reason that led us to believe that its waste could be used for road construction. Description of the waste material The Silestone® manufacturing process produces two types of waste, which up until now has ended up in landfills without any recycling alternatives, with the ensuing environmental and economic problems generated by such waste accumulation. a) The first type of waste comes from washing the material (a fine-grained quartz dust), which is the result of a previous settling process (Photo 2). Photo 2. Wastewater sludge from washing b) The second type of waste is scrap material from Silestone® sheets, which is a by-product of the manufacturing process. The thickness of these sheets varies from 1.5 cm and 3 cm. Its raw material is basically micronized silica and polyester resin (Photo 3). Foto 3. Scrap material from Silestone® sheets Waste treatment In order to reuse these Silestone® scraps, it was necessary to crush the stone chips in order to obtain the different fractions that were to be used in the elaboration of bituminous mixes. This process involved reducing the stone chips to a size fraction of 0/200 by means of a jaw crusher. Subsequently, an impact crusher was used to obtain fractions of 0/3 and 6/12, which were the size required for the aggregate. Photo 4. Silestone fraction 0/3 Photo 5. Silestone fraction 6/12 We studied the possibility of using the sludge in its natural state as part of the filler in asphalt mixes. 3. Laboratory studies Once the materials had been studied, we analyzed their characteristics as well as those of the bituminous mixes made from them. For this purpose, we used the Spanish Technical NLT Standards [Transport Laboratory Standards][14] (Road Tests) of the Centro de Estudio de Carreteras [Road Study Center] and the Spanish standard UNE-EN [15] of the Spanish Standards Association (AENOR) 3.1. Analysis and characterization of Silestone®. Tests and results TESTS a) Silestone aggregate® Once the Silestone® aggregate fractions were obtained, we set out to characterize their properties and behavior by applying a battery of tests (see Table 1) in compliance with the Pliego de Prescripciones Técnicas Generales para Obras de Carreteras y Puentes [Spain’s General Technical Specifications for Road and Bridge Construction], also known as PG-3 [16]. Tests applied to the Silestone® sludge RESULTS a) Silestone® aggregate According to Table 3 (which also includes the test results of two conventional types of aggregate frequently used for road surfacing), all the values obtained were PH-3 compliant. As can be observed, the behavior of Silestone® aggregate was outstanding in such important tests as the Los Angeles abrasion test or the polishing resistance test. Furthermore, when leaching test results were compared with those obtained in studies of other waste in civil engineering (e.g. incineration waste or slag) (Seguí et al. [17]), it was clear that the use of Silestone® waste produced no problems whatsoever. The values for contaminating agents were found to be significantly lower than the admissible limit values for the use of this type of material. Also satisfactory were the results obtained for binder aggregate adhesivity in the case of the Silestone® sand (fraction 0/3), as well as in the case of the gravel (fraction 6/12). F10 Mix Characteristics, according to the PG-3 *susceptible to volume correction The natural aggregates (ophite and limestone) used with Silestone® waste in the mixes were the same as those used in the construction of the highway. They were provided by a quarry in fractions of 0/3 (ophite) and 6/12 (limestone). Their main characteristics are defined in Table 3. As can be observed, they meet the PG-3 specifications for aggregate in discontinuous hot bituminous mixes for surface courses. The bitumen used to manufacture the mixes was the same as that used for the conventional F10 mix of the highway section. It was BM3b (modified bitumen, category 3B) with a penetration value (NLT-124) of 55, a ring and ball softening point value (NLT-125) of 89.60ºC, and an elastic recovery (NLT-329) of 84. Once the job-mix formulas and their materials (Silestone® aggregate, natural aggregate, cement, and BM3b) were established, we ran trials to fit the grain sizes of these formulas into the F10 mixes, specified in the PG-3. Table 6 shows the grain sizes of the combined aggregates used in the mixes. In the subsequent phase, we performed the laboratory tests specified in the PG-3 for F10 mixes (Table 7). Battery of tests for Silestone® mixes Firstly, in order to determine the optimal bitumen content to be added to each of the job-mix formulas, we performed a Marshall test on each one. The test was carried out by varying the binder percent in relation to the weight of the aggregate added to the mix. The reference point used was the minimum bitumen content specified by the PG-3 for F10 mixes. For each percentage of bitumen, the average was calculated according to the following parameters: (i) voids in aggregate; (ii) voids in mix: (iii) apparent density; (iv) deformation; (v) stability. Optimal Binder Content These optimal binder percents were added to the test specimens elaborated for the rest of the tests. Once the Marshal Tests were performed and the binder content defined for each job-mix formula, the next step was to perform the immersion-compression tests, according to the NLT-162 (which gave the index of retained strength in the form of a percentage) and the resistance to plastic deformation or wheel-tracking test, according to the NLT-173 (which gave the highest deformation rate in µm/min in an interval from 105 to 120 minutes). The results obtained in both tests by the four job mix formulas were satisfactory. All of them fulfilled the requirements established by article 543 of the PG-3 (Table 10). Four job mix formulas were thus defined and ready to be used in the elaboration of the mixes for the test road stretch. This would enable us to compare their behavior with that of the conventional F10 mix used for the surface course of the rest of the highway. 4. On-site testing Since the values obtained in the laboratory tests were satisfactory, we then decided to use the mixes on four test road sections to analyze their viability in a real-life setting as well as their behavior. These sections were located on road A-1100 (a two-lane road, one lane in each direction, and a lane width of 4 m), and were surfaced in January 2009 for a length of 540 m. This road links the larger highway with the municipality of Cantoria (Figure 3). Moreover, to be able to compare the result of these mixes with a conventional mix, we decided to spread the F10 mix used for the highway surface course as a reference. Photo 6. Mix preparation The mix was prepared in the same discontinuous mobile plant used for the rest of the highway. It was located only a few kilometers from the test sections as well as from the Silestone® Factory (Figure 4). Figure 4. Spreading and Compacting Silestone® Mixes The machinery used for spreading and compacting the Silestone® mixes at the site was the same as that used for the conventional mix, in other words, a spreader and two vibratory roller compactors (Photos 8 and 9). Therefore, one of the advantages of reusing this waste was that it did not require new machinery either for preparing or for spreading and compacting the mixes. Photos 8 and 9. On-site spreading and compacting of Silestone® mixes The order in which the mixes were prepared in the plant was determined by the spreading of the road sections. The order was based on the percent of Silestone® aggregate added to the sand fraction in each mix. Thus, the first phase of the road work began with the preparation and spreading of the mix with the least quantity of Silestone® waste (36% in the 6/12 fraction, F 10-2). The other mixes followed in the this order: F 10-3, F 10-1 and F 10-4. The temperature of the manufacturing process was approximately 170ºC for the bitumen, and 190ºC for the aggregates since a higher temperature would be conducive to the oxidation of the bitumen, and a lower temperature would not guarantee a suitable temperature for the mix when it was compacted at the road construction site. In this way, and despite the fact that the conditions were not ideal for the spreading of the mixes because of the cold weather, the temperature of the mix when it arrived at the road construction site (at one and a half kilometers from the plant) was roughly 150ºC when it came out of the spreader, and was 120ºC after the rollers had compacted it. 4.3. Results of the Test Road Section and Quality Control In order to monitor the quality of the test road section, we took samples at the construction site of each of the mixes as they came out of the spreader. The immersion-compression test and the wheel-tracking test were then repeated on the samples so that we could compare the results of the mixes prepared at the construction site with the results obtained for the samples in the laboratory. Furthermore, after spreading the mix on each test section, we took measurements of the surface macrotexture of the mixes by applying the sand circle test (NLT 355). The results obtained (see Table 12) during this monitoring process were in accordance with the specifications in the PG-3. (The minimum value obtained for the macrotexture test was 1.1. mm.) On-site mix monitoring A long-term set of tests has also been programmed to monitor the evolution of the characteristics of each of the surface courses. This monitoring plan includes a deflection test as well as an IRI (International Roughness Index) test and a SCRIM (Sideway-force Coefficient Routine Investigation Machine) [18] test ever six months over a period of three years. 5. Conclusions and Recommendations The main conclusions that can be derived from this study are the following: 1. The aggregate obtained from engineered quartz (Silestone®) waste material comply with the PG-3 specifications for aggregates used in hot discontinuous bituminous mixes for surface courses. They are thus suitable for road construction. 2. The sludge from washing the Silestone® could not be used as a filler because, when it came into contact with the water, fibers were formed. Nevertheless, since this sludge had satisfactory values for emulsibility and density in toluene, we plan to continue investigating the possibility of its reuse by performing another type of granulometry (with forced air) to see if this sludge can be used in asphalt mixes. We also plan to explore other ways of reusing it. 3. The results obtained in our study reflected a striking resemblance between the mixes prepared in the laboratory and at the construction site. All of the mixes met the standard technical requirements. We were also able to verify the reproducibility and viability of this type of mix at the construction site with conventional equipment and machinery, with all of the advantages that such an option brings. 4. Our research verified the possibility of preparing bituminous mixes with Silestone® aggregate and the viability of all the job-mix formulas studied (F10-1, F10-2, F10-3, and F10-4). Based on a sustainable policy of zero waste, we recommend the use of job-mix formula F10-4 (which contains the largest quantity of Silestone® waste). The use of this job-mix formula maximally reduces the exploitation of already dwindling natural resources, such as quarry aggregates. It also minimizes production costs, and contributes to the reduction of environmental contamination derived from the vehicle transport of aggregate. 5. Since this study is the first on the reuse of Silestone® waste for road construction, it is crucial to perform further research on the mechanical behavior of the material used on the road sections over a medium- and long-term period.
