This report summarizes the key features and discusses the design and manufacture of Imperial College's Formula Student Car.
The 2003 car will be Imperial College's first running entry having placed 3rd and 1st in the Design and Static classes respectively. The objective of the Imperial entry was to produce a car that utilized advanced technologies while remaining simple. The key features of Imperial College's entry are:
• Engine - Advanced fuel injection, intake and exhaust system modeled using Ricardo Wave and dynamometer tested.
• Chassis - CFRP monocoque main chassis with steel 'engine' space frame.
• Differential Housing - To our knowledge, a Formula Student first with considerable advantages in weight, strength and packaging.
• Composite Crash Protection System - Carbon-fibre nose crash structure designed with the aid of Jaguar F1 and impact tested.
The complete car weighs 225kg and develops 77.2 bhp and 60.0 Nm at 9000 rpm from a Yamaha Thundercat engine.
INTRODUCTION
Formula Student is an annual competition set up to encourage teamwork, ingenuity and engineering in university students by designing and building a single-seater racecar for the weekend Autocross market. The competition originated in the USA and now attracts in excess of 55 entries from the USA, Canada, Britain and Europe.
The 2003 car will be Imperial College's first running entry having placed 3rd and 1st in the Design and Static classes respectively. The design ethos of the Imperial entry was to produce a car that utilized advanced technologies without overcomplicating the project.
As a result, the Imperial College entry makes extensive use of composites, including a carbon-fibre monocoque chassis, differential housing and nose/crash structure, as well as other distinctive features including double unequal length wishbones with inboard Koni dampers, an advanced fuel injection, intake and exhaust system modeled using Ricardo Wave and dynamometer tested and aerodynamics designed and tested using a rolling road wind tunnel.
TESTING AND ANALYSIS TECHNIQUES
The testing and analysis methods used by Imperial College include Ricardo WAVE engine analysis, dynamometer testing, composite specimen testing, finite element analysis (validated), impact testing of the composite nose structure, aerodynamic wind-tunnel testing and track testing of the driven car
SUSPENSION
The Imperial College entry utilizes double unequal length wishbones with pushrod activated inboard Koni dampers and a front anti-roll system. This was designed by considering the static and dynamic suspension effects. The front and rear suspension was then developed using 3D CAD as shown in Figure 1. The manufactured system is shown in Figure 2 and Figure. 13.
The bracing of the front damper system was a modification from the original concept to reduce rocker and damper deflections by minimizing bending moments at the chassis hard points. This was developed using 3D CAD to optimize packaging and analyzed using finite element methods to evaluate effectiveness and reduce weight. The contour plot in Figure 3 shows the stress distribution under maximum braking. Similar analyses were performed for
cornering.
A front anti-roll mechanism was also developed to limit roll to 2° as shown in Figure 4. This was selected as a compromise between stability and driver feedback from roll and has high adjustability.

La presente relazione riassume e analizza gli aspetti principali della progettazione e costruzione della vettura degli studenti dell’Imperial College per la competizione Formula Student.
Quella del 2003 è la prima vettura costruita dagli studenti dell’Imperial College ad essersi posizionata rispettivamente al terzo e primo posto nelle categorie di Design e Static. L’obiettivo degli studenti dell’Imperial era quello di costruire una vettura che sfruttasse tecnologie avanzate, ma che allo stesso tempo rimanesse semplice. Le caratteristiche principali sono:
• Sospensioni - sospensioni doppie a quadrilatero con bracci di lunghezza diversa e ammortizzatori Koni integrati.
• Motore - motore ad iniezione all’avanguardia, sistema di aspirazione e di scarico progettati con software Ricardo WAVE e testati con dinamometro.
• Telaio - monoscocca in fibre di carbonio rinforzato a matrice polimerica (CFRP) con struttura reticolare in acciaio a supporto del motore.
• Scatola del differenziale – Per quanto ci risulta, il primo esemplare mai presentato al Formula Student caratterizzato da notevoli vantaggi in termini di peso, resistenza e assemblaggio.
• Sistema di protezione anticollisione in materiale composito - muso in fibre di carbonio progettato grazie alla consulenza della scuderia Jaguar F1 e sottoposto a prove d’urto.
Il peso totale della vettura è di 225kg e sviluppa 77,2bhp e 60,0Nm a 9000rpm con un motore Yamaha Thundercat.
INTRODUZIONE
Formula Student è una competizione annuale che ha come scopo quello di incoraggiare il lavoro di squadra e affinare le abilità e le tecniche ingegneristiche degli studenti tramite la progettazione e la costruzione di un’automobile da corsa monoposto per il mercato dell’autocross amatoriale. La competizione è stata ideata negli Stati Uniti e oggi attira più di 55 concorrenti dagli Stati Uniti, dal Canada, dal Regno Unito e dall’Europa.
Quella del 2003 è la prima vettura degli studenti dell’Imperial College ad essersi posizionata rispettivamente al terzo e primo posto nelle categorie di Design e Static. La particolarità del progetto degli studenti dell’Imperial sta nella costruzione di una vettura che sfrutta tecnologie avanzate senza però rendere il progetto troppo complicato.
Di conseguenza, gli studenti dell’Imperial College hanno fatto ampio uso di materiali compositi, come ad esempio per il telaio in fibra di carbonio, per la scatola del differenziale e per il muso della vettura. La vettura presenta anche altre caratteristiche distintive tra cui le sospensioni doppie a quadrilatero con bracci di lunghezza diversa e ammortizzatori Koni integrati, il motore a iniezione all’avanguardia, sistema di aspirazione e di scarico creati grazie al software Ricardo WAVE e misurati con il dinamometro, e infine un design aerodinamico progettato e testato in galleria del vento a tappeto mobile.
TEST E TECNICHE DI ANALISI
I test e le analisi condotte dagli studenti dell’Imperial College includono l’analisi del motore tramite WAVE, test con dinamometro, test su diversi tipi di materiali compositi, analisi degli elementi finiti (convalidata), prove d’impatto della struttura del muso costruita con materiali compositi e infine test aerodinamici in galleria del vento e prova in pista della vettura.
SOSPENSIONI
La vettura degli studenti dell’Imperial College utilizza delle sospensioni doppie a quadrilatero con bracci di lunghezza diversi e ammortizzatori Koni integrati attivati da un sistema push-rod e con un sistema antirollio anteriore. Il progetto è stato concepito tenendo a mente gli effetti statici e dinamici delle sospensioni. Le sospensioni anteriori e posteriori sono inoltre state sviluppate su CAD 3D come mostrato nella figura 1. Il sistema ultimato è rappresentato nella figura 2 e nella figura 13.
Il rinforzo dell’ammortizzatore anteriore è stato apportato come
modifica del progetto originale per ridurre le flessioni del bilanciere e degli ammortizzatori minimizzando il momento flettente sui punti rigidi del telaio. Anche questo meccanismo è stato realizzato tramite l’ausilio di CAD al fine di ottimizzarne l’assemblaggio, ed è stato inoltre sottoposto ad un’analisi degli elementi finiti per valutarne l’efficienza e ridurne il peso. La planimetria con curve di livello della figura 3 mostra la distribuzione della tensione nel tasso di frenata massimo. Analisi simili sono state condotte per le prestazioni in curva.
È stato inoltre sviluppato un meccanismo antirollio anteriore per limitare il rollio a 2 gradi come mostrato nella figura 4. La scelta di questo meccanismo facilmente regolabile è un buon compromesso tra stabilità e valutazione del pilota sul rollio.

No matter how many times he signed one, it always came back for still another signature, and he began to despair of ever being free of any of them. One day […] he signed Washington Irving’s name to one of the documents instead of his own, just to see how it would feel. He liked it. He liked it so much that for the rest of that afternoon he did the same with all the official documents. It was an act of impulsive frivolity and rebellion for which he knew afterward he would be punished severely. The next morning he entered his office in trepidation and waited to see what would happen. Nothing happened.
He had sinned, and it was good, for none of the documents to which he had signed Washington Irving’s name ever came back! Here, at last, was progress, and Major Major threw himself into his new career with uninhibited gusto. […] When Washington Irving did grow monotonous, he could reverse the order and sign Irving Washington until that grew monotonous. And he was getting something done, for none of the documents signed with either of these names ever came back to the squadron.
Translation - Italian Inevitabilmente, tutti i documenti che firmava tornavano indietro ad intervalli di due o dieci giorni con l’aggiunta di una pagina bianca per una sua nuova firma. Erano sempre molto più spessi rispetto ai precedenti, perché tra il foglio che riportava la sua ultima approvazione e quello nuovo che attendeva una sua ulteriore approvazione, si trovavano i fogli che riportavano le approvazioni più recenti di tutti gli ufficiali sparsi in altre sedi anche loro impegnati nell’apporre i loro nomi allo stesso documento ufficiale. Il maggiore Major cominciò a scoraggiarsi nel vedere delle semplici comunicazioni lievitare prodigiosamente sino a divenire enormi manoscritti. Non importava quante volte ne firmasse uno, questo tornava sempre indietro per un’altra firma, così comincio a disperarsi pensando che non se ne sarebbe mai liberato. Un giorno […] firmò uno dei documenti con il nome di Washington Irving invece che il suo, soltanto per vedere cosa si provasse. Gli piacque così tanto che fece la stessa cosa per il resto del pomeriggio con tutti i documenti ufficiali.
